I'm looking at replacing 20+ windows - 10 upstairs and 10 downstairs.
Should price vary much per window if I get them all done or just do half this year?
In other words, should there be a significant volume discount?
The windows all have drywall returns with wood sills.
Does this complicate the replacement... harder to measure?
Should I stick with drywall returns?
Is there a pro-con or is it just aesthetics?
I'm in the Manassas VA area if that matters.

You may get a slight discount if you do all 20 opposed to half. As far as keeping a drywall return, there is nothing wrong with that, its just cosmetic.
Since you stated you reside in Virginia, there is a pro here called “ Windows on Washington” that does outstanding work. If he serves your area ( i think he does), you will be in very good hands. You can search his name on this site and see if he has a contact button or you can contact his business directly which is the same name.
You will be hard pressed to find a more honest and competent window pro.

After more research I understand my drywall return question was dumb for these custom vinyl windows. I didn't realize that the window only went inside the drywall... I thought there was going to be cutting and shimming involved that then needed to be sealed and covered again.
I guess that why I'm not buying off the shelf windows at Lowe's.

1) Not a stupid question. There is more than one way to install a window in that circumstance. The most common way is downsizing to sit inside the sheetrock as you've described. If you'd like to change the look, woodwork (je's and casing) can be installed over that sheet rock in some cases.
